The Challenge
Downhole component bores are large-diameter deep holes in demanding material, and they fail on a specific set of axes:
Large diameter, beyond gun drilling. Central bores typically run Ø30–80mm through 1,500–2,000mm of round stock — a diameter range gun drilling cannot reach economically. Drilling these sizes to depth with conventional boring is slow and wanders.
Heat-treated downhole steels. Components are machined from 4140/4340 alloy steel, heat-treated to high hardness, and sometimes clad or lined with corrosion-resistant alloys for sour service. These materials are tough on tools, concentrate heat at the cutting edge, and punish any interruption in feed.
Straightness is fatigue-critical. A bore that deviates from the tool’s center axis creates a stress raiser in a component that rotates under bending load. Downhole fatigue failure is catastrophic — and the straightness must hold over the full collar length, not just a short pilot.
Round stock needs counter-rotation. Long round bars do not sit still under cutting force. Rotating the workpiece against the tool cancels runout and steadies the hole — the difference between a straight bore and a drifting one.
High-pressure mud service. The bore carries drilling fluid at service pressure. A torn or stepped surface is an erosion and seal-integrity risk, so the process must hold surface finish as well as straightness.
Program variety. Each tool type has a different OD × bore × length combination. The machine must switch hole programs without re-fixturing the round stock.
